Forging your own Damascus Steel knife sounds like craftsmanship, heat, and hard work. Six sessions, over more than twenty hours. €1,500 for a single knife. When you put it like that, it sounds almost absurd. And that’s exactly the point.

So one day we find ourselves standing in a small workshop in a quiet corner of Stuttgart. In front of us: a forge, an anvil, and a few unremarkable steel plates resting on the workbench. We’re at Oli’s “Damasterei”, with the ambitious goal of forging our own Damascus knife. Damascus steel is made by repeatedly heating, welding, and folding different types of steel together until the characteristic wavy patterns emerge across the blade. At this point, we still have no real idea how something like that is even supposed to work. Ideally, it shouldn’t take too long – after all, we still have other things planned.

The Price of Authenticity

€1,500 for a kitchen knife? Before you mentally reach for the €30 discount store option and start wondering whether we’ve completely lost our minds, stay with us for a second. Of course a knife primarily has to be sharp, and yes, cheap knives can cut surprisingly well. But a lot of what we perceive as “premium” is often just the same industry with better marketing.

Inside the forge, that idea quickly begins to shift. The real value of a knife isn’t just the utility of the product or the material itself, but everything that goes into it: time, attention, mistakes, corrections, and countless tiny decisions. What we learned over six sessions lasting roughly three to four hours each was therefore less a lesson about steel, and more a lesson about patience – and about how rarely we actually take the time to truly understand something.

Oli’s workshops are intentionally designed for one participant only. There’s no group setting, no event atmosphere, no weekend experience where everyone proudly holds a half-finished knife up to the camera at the end. Instead, it’s blacksmith and student facing each other, step by step, strike by strike. Every stage is first demonstrated on a sample knife before you repeat it yourself. Everything happens slowly, carefully, and with the understanding that mistakes aren’t just allowed here – they’re part of the process.

Between Dragons Breath and Stubborn Patience

The beginning feels less spectacular than we expected. Two pieces of steel lie on the bench: one of manganese steel and one of nickel steel – two alloys with different properties that will later combine to create the characteristic Damascus pattern. Flat, unassuming, and so ordinary that it’s hard to imagine they could eventually become something capable of lasting generations. But the moment fire enters the equation, the atmosphere inside the workshop changes.

The forge hums softly, an open mouth of fire where the steel slowly begins to glow. The air shimmers above it, the room smells of warm metal and carbon. When you pull the steel from the fire with tongs, the scale – a brittle oxide layer formed by extreme heat – crackles across the surface before falling to the floor in tiny black flakes.

The flame suddenly shoots forward, as if the forge itself has exhaled. “Dragons Breath,” Oli says dryly, as though this were the most normal thing in the world. In that moment, you begin to suspect that forging isn’t just a technique. It’s a strange little performance of heat, light, rhythm, and material.

At more than 1,050 °C, the two steels are forge-welded – a process in which metals permanently bond under heat and pressure. Borax is added; a flux that dissolves oxides and helps the welding process. The steel goes back into the fire, growing even hotter, before it’s brutally crushed under the press. The room suddenly grows louder, the steel deforms. If everything works, two separate pieces of metal become one. If not, the entire process starts again from scratch. The line between success and starting over is surprisingly thin.

Forging is, first and foremost, not a matter of strength. Of course, you’re hitting glowing steel with a hammer, but what matters isn’t the force of the strike – it’s everything that comes before it. Temperature. Position. Attention. All of it determines whether the next step works, or whether you’ve just created extra work for yourself.

After a few hours, even the sound of the workshop changes. A bright ring here, a dull thud there. Hammer strikes begin to find a rhythm, and the steel answers in different tones depending on its condition. There’s something almost magical about slowly developing a feel for the material through nothing but time and repetition.

When Steel Suddenly Feels Alive

With every session, the material changes a little more. Compressed, stretched, folded, heated again. What started as a flat piece of metal slowly turns into a block, then into an elongated bar of steel, and eventually into something that vaguely resembles a knife.

After three sessions, the project still looks like a piece of scrap metal. A crooked lump of steel, miles away from the elegant kitchen knife of our imagination. You slowly begin to understand how strangely stubborn steel really is. Cold, it feels unforgiving. The moment it starts glowing, it begins to move like clay. The fact that it’s still the same material feels slightly strange every single time.

What you learn from all this isn’t particularly spectacular: some processes simply have a pace of their own. Trying to accelerate them doesn’t help – it just breaks things. And patience isn’t a pleasant feeling. It’s a decision.

Sometimes the steel warps while cooling. Sometimes it straightens itself again during the next step. You don’t always understand why that happens, but eventually you accept that the material follows its own logic. One that cannot be rushed.

Life Isn’t a Planned Economy

Most people enter the forge with a clear vision. A certain size. A specific shape. Maybe even a precise idea of how those lines should look in the end. Steel cares surprisingly little about those plans. Proportions change. Shapes evolve differently than expected. Sometimes you realize the knife you originally had in mind simply no longer fits what the material has become.

Forging requires a certain mindset. No fear of the heat or the noise. No hesitation when the steel reaches the exact temperature where it can actually be shaped. A kind of calmness that stops you from overthinking your own reactions, allowing you instead to focus entirely on what needs to happen right now. Mistakes happen. The next step corrects them. A large blade becomes a smaller one. Is it a mistake? Or simply what the knife wanted to become all along?

Hardening, Tempering, and Patience

At some point comes the moment when the knife is ready to be hardened. The steel is heated once again, this time to roughly 840 °C, until it glows evenly – a step that changes the internal structure of the metal itself. Afterwards, it’s plunged into warm oil at around 80 °C. A short hiss marks the moment the structure of the steel fundamentally transforms.

The steel is now extremely hard. So hard that, without further treatment, it would actually become brittle. That’s why the next step is tempering, where the blade is carefully reheated in order to reduce some of that hardness again and make the steel more resilient. Perfection here doesn’t mean maximum hardness. It means balance: a balance between stability and flexibility that ultimately determines whether a knife will survive for decades.

Then comes grinding. During this stage, Oli keeps repeating one sentence – one that is surprisingly relevant beyond the workshop itself: “As little as possible. As much as necessary.” Every pass removes material. Once it’s gone, it doesn’t come back.

The Moment of Truth

At the very end, the blade is polished and submerged in acid, which begins to attack the manganese steel layers. Only now does the characteristic Damascus pattern emerge – the result of countless folded and forge-welded layers. In our case: 240 layers. Fine lines, organic structures, tiny landscapes inside the steel itself. Every blade tells its own material story.

But even this moment demands complete attention. Leave the blade in the acid too long, and the pattern eventually starts fading again because the nickel steel also begins to break down. As with so many elements of forging, the real art lies in recognizing the right moment to act. Stopping too early doesn’t work. Carrying on for too long doesn’t either. Somewhere in between lies the fleeting moment when everything suddenly comes together.

What Actually Remains

You finally hold the finished knife in your hands. Slim, razor-sharp, with a blade of self-forged Damascus steel, and a handle that now feels almost as familiar as your own hand. Of course it cuts beautifully. But that’s actually only a small part of the story.

There are plenty of sharp knives in the world. Even for €30. The difference isn’t just the product itself, but the path that led to its creation: the heat of the forge, the rhythm of the hammer strikes, the moments where something goes wrong and you have to start over.

This knife contains something industrial products rarely possess. Not because it sounds romantic, but because it’s literally true: time, attention, and twenty hours during which there was no other option than focusing entirely on what was right in front of you.
